if i have less than 3 inches depth (flush wall ac) is this a viable option?

You'll need enough of the AC protruding for the cover to go over and pull tight, or enough space to fit it around the AC inside the wall. It will work with less depth but may slip off or not fit snugly without it.

My ac measures 25 5/8" x 17" x 3". what size should i get?

My unit measured 25 x 16 x 3. It fits ok since they do have elastic to tighten cover. It is true to size so I think you would have problem with the cover It is a nice cover. Made well. .

What if the hole for the outlet cord is on the wrong side of the cover?

In my opinion, you don’t necessarily need to use the little hole for the cord. I have never had one in previous air conditioner covers

You can buy an additional item for the side panels. Search for something like: “window Air Conditioner Side Insulated Foam Panel Kit,” or “AC Units Insulation Panels”
